I probably wouldn't ship via FedEx, for one thing due to the cost. I suggest you speak with someone at Sound Lab for their recommendations. They use Yellow Freight among other carriers. There are also various freight forwarders around.
You need at least 3/8" plywood, preferably 1/2", and 2x2s and perhaps a bit of 2x4s. Use decking screws to put it all together, predrilling the holes, not nails which will come out. Put 2" thick polystyrene insulation (the pink high density type is best) on all inside faces of the crate, held in place with hot melt glue or some other method. Make a drawing or two to reduce guesswork and mistakes. Better to err on the conservative side and spend a little more on shipping due to a heavier, overbuilt crate than to risk damage trying to save a little.
